Austin-Healey 100/6 BN4 restoration after poor preliminary work
This Austin-Healey 100/6 BN4 arrived in pieces. This wasn't a project where you first inspect a complete roadster and then systematically disassemble it. Many decisions had to be made based on loose assemblies, existing parts, and previous work.
Unfortunately, the sheet metal work already carried out was of very poor quality. Some repairs were imprecise, some areas appeared to have only been superficially repaired, and in several places it was first necessary to determine what was structurally sound and what had to be cut out again.
What was originally planned as a partial restoration became a complete restoration. For our workshops, this meant more work in sorting, testing, and fitting. At the same time, the disassembled state offered the opportunity to reconfigure the frame, body, mechanics, and equipment without any hidden compromises.
Austin-Healey BN4 as a 2+2 of the 100/6 series
The Austin-Healey 100-6 BN4 is one of the early large Healey roadsters with an inline six-cylinder engine. The 2+2 configuration presents its own set of challenges for restoration: the seating, rear interior, convertible top frame, carpets, trim, and individual fixings must all be compatible with the original configuration.
This allocation is particularly important when a BN4 arrives already disassembled. Not every existing part automatically belongs in the correct place, and not every previous modification is usable. Therefore, the actual inventory on the workshop floor is what matters for reassembly.
The technical components also need to be properly integrated. Engine, gearbox, overdrive, brakes, steering, fuel system, and electrical system are not considered in isolation. They must later be compatible with the frame, pedals, lines, tunnel, interior, and final assembly. Especially with a Big Healey, early sorting determines whether the subsequent build can be planned.
Frame extensions, floor panels and door fitting on the Big Healey
On this Austin-Healey, the focus was primarily on the frame extensions, floor panels, sills, door openings, front end, and rear. Especially after poor preliminary work, simply replacing the panels isn't enough. The basic structure must be sound first; otherwise, the doors, hood, fenders, and soft top won't fit together properly later.
In our workshops, these areas are exposed and rebuilt according to the findings. Unusable repair panels are removed, weakened sections are replaced, and important connection points are checked. Door gaps, hood supports, welds, frame geometry, and subsequent assembly points are all closely interrelated on a British roadster of this design.
The surface preparation doesn't begin with the paintwork. First, folds, transitions, underbody areas, and cavities must be properly prepared. Otherwise, an outwardly beautiful Austin-Healey will remain technically and structurally unsound.
From parts inventory to a robust reconstruction
This project demonstrates how a partial restoration can quickly turn into a complete rebuild. When a vehicle arrives disassembled and previous work is unsatisfactory, the initial assessment determines the subsequent course of action.
When restoring an Austin-Healey 100/6, existing parts, missing components, and previous modifications must be carefully examined. The frame, doors, fenders, hoods, soft top parts, interior components, instruments, wiring, and technical components all together determine how feasible the car's rebuild can be.
